Hi, It sounds like you'll need to reformat it but firstly i'll require some more details as to exactly what brand and firmware you have on it.

Al - 3rd Mar 2007 20:21 Hi,
I had a DISK ERROR showing on my MP4 PLAYER's screen.
I fixed it by using the MP3 utilities that is on the cd included in the package.
The tool allows you to format the space reserved to your MP3 files. It will not delete any of the programs installed on it.
Try that and let us know....
Thanks,
Al,

Redeyedave - 10th Feb 2007 19:37 The firmware that you require is not or should i say has not been hacked yet! the fault occurs when patching the bin file after removal. This is only a matter of time as i too have the same problem and have scoured the net in search of this and once i have the answer i will forward the patch and instructions to replace the firmware ( 9.0.43 , 9.0.48 and 9.0.50)
I hope this helps don't give up yet it is salvagable.....

I had the same problem with my MP4 player. I turned it off while it was playing, when I turned it back on it started to give me the same "disk error" all the time. Searching here and there I came up with this solution, I hope it works for you also! Connect the player to the computer. Next, click on start, then click on 'run'. In the box, type 'cmd', then click OK. Now type cd\ and then hit 'enter'. Now type format/fs:fat and the letter assigned to your MP4 and then hit enter. (Example: format/fs:fat e:) It will ask you if you want to format, so say yes. In the middle of the process, it will ask you something about clusters, so say yes again. In the end, your MP4 should work. However, all your files will be deleted, so you will have to put them all back. Like I said, it did work for me, I hope it does for you also.

I was having the same problem with my mums piece of c**p mp3 player.
I followed the format fs/fat instructions as previously posted and it did something but said the file was too big.
I then went back onto explore and formatted the player from there previously I had checked the quick format box and failed so I dont know whether it was the format in windows settings or the full format in explore but its working agin.
My advice would be get an Ipod they are more expensive but a lot less hassle
